How Much Fabric Do You Need for a Box Cushion with Piping?

Calculate fabric yardage for boxed chair and bench cushions with top and bottom plates, continuous boxing strips, and welt cord piping.

Box cushions (also called boxed seat cushions) feature distinct top and bottom fabric plates joined by a continuous vertical perimeter wall called the boxing strip (or gusset). Because box cushions have substantial 3D depth (typically 3 to 6 inches of high-density foam) and perimeter welt cord piping seams, calculating yardage requires planning three separate cutting components: the main plates, the continuous side boxing strips, and bias strips for covered piping.

Use the fabric width reference chart to check usable width across standard 54-inch decorator bolts. Estimating box cushions as simple flat rectangles leads to severe yardage shortfalls because boxing strips and bias piping must be joined with 45-degree miter seams that consume significant linear fabric.

Box cushion cutting components

A complete box cushion cover requires three discrete cutting packages:

  1. Top and bottom plates: Two identical rectangular panels cut to cushion length plus 1 inch (two 1/2-inch seam allowances) and cushion width plus 1 inch.
  2. Boxing (gusset) strips: Vertical side bands cut to foam thickness plus 1 inch. The total length of the continuous boxing strip equals the entire cushion perimeter plus 2 inches for join seams. On a 54-inch bolt, boxing strips for large bench or deep armchair cushions must be pieced from 2 or 3 separate cross-grain strips.
  3. Zipper boxing band: Two half-width strips (each cut to [Foam Thickness ÷ 2] + 1 inch) along the rear edge to house a hidden nylon zipper placket.
  4. Piping (welting) strips: Bias fabric strips cut at 1.5 to 2.0 inches wide to wrap around 5/32“ or 6/32“ cotton welt cord along both top and bottom perimeter edges (Perimeter × 2 + 12 inches).

Worked example: 24“ × 24“ × 4“ deep lounge chair cushion

Calculate fabric yardage for a 24-inch square, 4-inch deep deep-seat armchair cushion using 54-inch wide decorator fabric (52 inches usable width) with self-welt piping.

  1. Calculate cut dimensions:
    • Top and bottom plates: (24 + 1) × (24 + 1) = 25" × 25". Two plates fit side-by-side across one 54-inch width (25 + 25 = 50" ≤ 52").
    • Plate cut length: 25 inches (0.694 yards).
  2. Calculate boxing strips:
    • Boxing strip height: 4" foam + 1" seams = 5 inches.
    • Total perimeter: (24 + 24 + 24 + 24) = 96 inches.
    • Strips needed across 54-inch bolt: 96 ÷ 52 = 1.85 -> 2 strips of 5“ × 54“.
    • Boxing cut length: 2 × 5" = 10 inches (0.278 yards).
  3. Calculate bias piping yardage:
    • Total piping length needed: (96" top + 96" bottom) + 12" join reserve = 204 inches.
    • 1.75-inch bias strips from a 54-inch square or diagonal cut yield ~35 inches per strip; 6 bias strips required (6 × 1.75" = 10.5 inches).
    • Bias piping cut length: 12 inches (0.333 yards).
  4. Sum total linear yardage:
    • Plates (25") + Boxing (10") + Piping (12") = 47 inches.
    • Add 10% pattern squaring and cutting waste: 47 × 1.10 = 51.7 inches.
    • 51.7 ÷ 36 = 1.436 yards. Round up to 1.50 yards of 54-inch fabric.

Verification checklist

  • Measure the actual foam insert dimensions; high-density foam crowned inserts can add 1/2 inch to circumference.
  • Cut top and bottom plates on straight grain to prevent diagonal twisting when seated.
  • Notch all four plate corners and boxing strip centers to ensure even seam distribution around 90-degree corners.
  • Sew piping to top and bottom plates first using a zipper or piping foot before attaching boxing strips.
  • Install zipper boxing around the rear edge and wrap 3 to 4 inches around each side corner for easy foam insertion.

Caution

Never cut boxing strips on the true bias unless intentionally designing stretch fit. Boxing bands must be cut on the straight cross-grain or lengthwise grain so the cushion walls maintain rigid vertical structure and do not belly out under body weight.
